The new super-duper metal mount on the 1040 seems to cause a lot of rattling with standard mounts. I haven't had the chance to try it with the included mounts because they don't work on my bikes. Anyone else seeing this issue?

Not on my one after market mount (I have a the bar fly mount from Specialized on my SL7). I did notice a slight bit of movement in the Garmin out front mount that I set up for using the external battery pack, I believe the cams on the locking collar may be the culprit.
I have a giant that came with a out front mount where it's possible to switch the system from Garmin to wahoo by replacing a part. I had the Garmin part on spare. Initially the 1040 rattled quite a lot. I swapped the mounting piece for a fresh new one and it's completely solid. The point I'm making here is that your mount like mine can be worn out a bit.
I have the Giant out front mount that fits onto 2 stem bolts. I definitely see a lot of vibration on it. I swear it was a big part of one of the tabs failing on my 1030. The Garmin bar mounts always have a bit of rubber in them and also I think the plastic itself also helps dampen out the vibrations. One of the big pluses for me about the 1040 was that metal mount. I suspect it may wear the fixing out in the mount quicker though. Time will tell

Well. Garmin included mounts proof it's a matter of design and tolerances. In the past I used to modify a 3th party mount by adding a few layers of electrical tape. This created a more snug fit. Give it a try.
Another thought. I use a tether (broken tabs on 1030 proved the need). Sometimes the bigger plastic bit with the word Garmin on it gets in between the Garmin and the mount. When it does it really rattles a lot.

I had a similar problem with an adapter for my Oregon to the Edge-mount-insert from TUSITA. The solution for me was a small 3D printing plate that fits into the insert. I think the idea can easily be adapted to any insert.
